737-900ERSF enters freighter race

In October, AEI formally announced the launch of its Boeing 737-900ER conversion program, marking the company’s fourth Boeing freighter initiative. The 737-900ERSF targets high-capacity express and e-commerce markets and is AEI’s largest narrowbody freighter to date. With sustained demand for mid-sized freighters, the 900ERSF provides a value-added option bridging classic narrowbodies and widebody aircraft, helping to fill the void left by aging 757-200Fs. Featuring 12 large container positions — matching the capability of the once-ubiquitous 727-200 — the 737-900ERSF positions AEI to serve Boeing-aligned operators seeking near-A321 capacity without a type transition. Comparatively, the -900ERSF features two less 88″ × 125″ positions, approximately 2,000 less pounds of available payload and just under 20m 3 of cargo capacity less than its rival. Although positioned slightly smaller than the Airbus A321P2F but offering superior commonality for existing 737 operators, the 737-900ERSF could appeal to Boeing-aligned fleets seeking near-A321 capacity without a type transition. Market rationale AEI Senior Vice President of Sales and Marketing Robert T. Convey states in an AEI release that the decision to launch the 737-900ERSF is “a strategic move to address the increasing demand for higher-capacity narrowbody freighters.” The 737-900 has long been considered logical option to compete with the Airbus A321 freighter program and seeks to fill the void left behind by one of the most successful freighters of all time, the Boeing 757-200. Many Boeing operators are seeking freighters with more volume and payload than existing narrowbody freighters (e.g., 737-800SF) but do not want the cost and complexity of widebodies. By targeting STC certification in 2029, AEI is positioned to take advantage of an abundance of feedstock within the optimal value range. In a 2021 interview with Airline Cargo Management , Convey indicated that a 737-900/-900ER conversion program could have a market of “100 to 200 aircraft.” The newly launched program appears to bring that idea into formal development. Timeline, certification Though previously hinted at, AEI revealed the program on Oct. 22. AEI targets an FAA Supplemental Type Certificate (STC) in 2029, followed by EASA and CAAC approvals. Many other programs have faced STC delays in recent years . IAI’s 777-300ERSF received a FAA STC in September after a significant delay , making it the first 777-300 conversion program to be granted its STC as Kansas Modification Center still awaits the STC for its 777-300ERCF. As previously reported by Cargo Facts Consulting , WestJet Cargo ’s 737-800BCF launch was delayed 10 months due to approval delays for the Transport Canada STC. AEI’s track record of more than 600 conversions may help streamline the approval process and lend confidence to the 2029 certification target. The next four years will therefore be critical for securing early launch customers, conversion partners and STC pathway milestones. Implications for air cargo industry The AEI 737-900ERSF conversion program offers benefits for cargo operators and lessors alike. It provides airlines with a clear path for fleet modernization, allowing them to replace aging 737 Classics or 757s with a larger, more capable narrowbody freighter. The aircraft also supports regional growth, particularly across Asia-Pacific and intra-continental markets, by delivering a capacity step-up without the cost and complexity associated with widebody freighters, making it ideal for fast-expanding express networks in Southeast Asia, China, India and Africa. For operators already familiar with 737-800SF platforms, the 900ERSF offers operational flexibility, enabling a seamless migration while leveraging existing ground-support infrastructure, pilot training and maintenance programs. From a lifecycle perspective, converting passenger 737-900/-900ER airframes extends their useful life, enhances asset utilization, optimizes cash flow and reduces capital risk compared with new-build freighters. Additionally, the program presents a compelling opportunity for leasing firms by introducing a new mid-capacity asset class that complements existing 737NG portfolios. Take-aways The launch of the 737-900ERSF conversion program signals strategic confidence in the sustained growth of narrow-body freighters — particularly driven by express/e-commerce demand, intra-continental flows and regional logistics hubs. For cargo operators, the 900ERSF offers an intermediate-capacity freighter with modern infrastructure and broad market applicability. By 2030, we may see fleets of 737-900ERSF operators populating express networks — particularly in markets where volume is high but widebody freighters are oversize or too costly to deploy. The four-year runway to certification gives AEI time to secure orders, finalize structural designs and load-system integrations, and launch conversion centers globally. There are 475 -900 and -900ER aircraft in active status, according to Ch-Aviation data, with the three largest operators being Delta Airlines (159), United Airlines (136) and Alaska Airlines (73). Alaska Airlines, which has previously converted its own 737-700s for freighter service and has capitalized on sale-leaseback agreements for its 737-800 aircraft, could be a launch customer for the 737-900ERSF once its -900ER fleet begins cycling out. Conclusion The AEI 737-900ERSF conversion program charts a new path for narrowbody freighters, bridging payload, cost and operational flexibility in a market poised for sustained growth. From fleet planning to network operations, this development deserves close attention from airlines, lessors, airport operators and cargo planners.
